Step-by-Step Flange Mounting of a Horizontal All-in-One Diesel Air Heater Through a Bulkhead

Mounting a horizontal all-in-one diesel air heater through a bulkhead puts the noisy combustion side in a cooler compartment while the warm air outlet opens straight into the cabin. The flange plate seals the joint and anchors the unit. Working methodically through the steps avoids the common leaks and air gaps that plague rushed installs.
Mark and Cut the Opening
Hold the template or the unit itself against the bulkhead and mark the rectangular cutout, keeping the outlet on the cabin side. Check that no wiring loom, fuel line, or structure sits behind the marked area before cutting. Cut slightly inside the marked line so the flange covers the edge, then deburr the metal and prime any bare steel to prevent corrosion.
Seal and Fix the Flange
Fit a foam or rubber gasket between the flange and the bulkhead on the cabin side, then offer the unit through the opening from the noisy side. Secure it with the supplied bolts, tightening diagonally in small turns so the gasket compresses evenly. The goal is a sealed joint that neither leaks exhaust nor lets cabin air escape, so recheck tightness after the first heat cycle has expanded and settled the materials.
Connect Fuel, Exhaust, and Wiring
Route the exhaust pipe through the outside side and secure it well clear of the bulkhead edge, since it runs hot. Connect the fuel line with properly sized hose clips and run the electrical harness through a sealed grommet. Finally, test the heater through a full warm-up and cool-down cycle, running a hand around the flange to feel for any draft, and confirm no exhaust smell enters the cabin before regular use. Taking a little time to label each wire as it is disconnected speeds up reassembly and avoids swapping the sensor and pump connections. After the first heat cycle, re-checking the flange bolts is worthwhile, because the expansion and contraction of the metal can settle the gasket and reveal a loose fastener that was hidden during the bench test.
